I can use another hard drive temporarily if needs be.
So do I need to do a complete install and then strip away all
unnecessary programs and files etc. to get down to 5Mb?

I just joined the list myself.  If things like LRP (Linux Router
Project) can fit on a 1.44M floppy, I'd guess you could get some or
maybe all of that on a 40M drive, but I'll be darned if I know how.  You
might need a bigger machine to build the images on.
