We went the other way (existing product used mega32, prototype new product on mega32, eventual product uses mega16).

The differences are slight, but they're enough to prevent binary compatibility. The biggest difference I remember is that the location (and thus the priority) of some of the interrupt vectors changed. So a recompile will be necessary, but source code should be identical (or nearly so).
